There exists considerable motivation to reduce vehicle weight through the adoption of lightweight materials, such as aluminum alloys, while maintaining energy absorption and component integrity under crash conditions. This paper reports the deformation and damage behaviors of under crushing loadings with circular and square cross-sections so that, circular and square columns have used same material. The numerical analysis is carried out by Abaqus software. Subsequently, the collapse behavior of aluminum extrusion damage is validated by comparing against solution published in literature. Finally in order to find more efficient and lighter crush absorber and achieving minimum peak crushing force, response surface methodology (RSM) has been applied for optimizing the aluminum extrusion column. After obtaining the optimal designs, parametric studies are performed to investigate the influences of the design variables on the crash performance of such thin-walled columns.
